What is the largest caliber that is man portable and
useable in a tactical situation?

I think the answer is 7.62x51

A four man squad can manpack a .50 and 6-800 rounds of ammo over reasonable
distances.  The need to fire from a tripod does limit tactical use.

How many parts are interchangeable between the FN M240
and FN M249?

Have to check numbers on the small parts, but probably nothing.  Definitely
none of the important parts.  A retaining pin or two at most.  Not something
that is considered important when scaling one weapon down to make a smaller
lighter subcaliber version as in the case of the Mag-58 and Minimi.

Is there a KAC/Stoner MG in 7.62x51?

Nope.  With little in the way of 5.56mm machinegun sales it is doubtful they
will move into the GPMG market.
